Very unlikely the toe fittings wear out, it's a very strong material

If you really want to measure it, you can use the method in this publication. You will need a micrometer.

some of the metal boot fittings were funny like I think the BD boots, the garmont which became scott, the real dynafit fittings from dynafit were good of course and Scarpa bought the real dynafit fittings from Dynafit
BUT I think almost all problems are due to the end loser failing to clear the binding and then the toe fittings of Ice and smoo

I have heard of heel pieces falling off cuz the screw broke or somebody clamping a pin down on the metal but yeah as a bearing surfcae these things hardly move at all SO its not wear
pick up your ski to clear the smoo out form under the springs, you do this by hitting the front lever/ squeezing the toe pieces togetehr 3 times so if the lever springs up erect that is perfect
at least half the binding brands have little slots in the pins at 3 & 9 oclock you can't see from above and didn't realize were there, these are clearing slots so clamp the toe in and swing your boot back and forth 3 times on the snow before stomping the heel
this is so the clearing slots will gouge out the snow and ice from the boot pin holes I never see anybody do this but I do it EVERY time I step in cuz if I miss doing it once my ski falls off

I ski HARD and did a bunch of dumb drops in my vario 2s and mercuries. One toe started popping under the toe pin on hard snow. Binnding looks good but I think the pin holes are damaged.
I remember my vipecs needed adjustment after a lot of use to keep toe pressure. I don't know if it was the pin or the hole, but something wears out. I am thinking I can do some wear comparison using the vipecs.
I have seen Scott fitting completely worn through in 2 seasons.
Well I supose you could measure with a micrometer it would be easy to get a measurement by maybe comparing it with a brand new Dynafit or scarpa boot, a Mercury would of course have real Dynafit fttings
so right when Garmont was bought by Scott fucknose where they got their toe fittings but they were really fucked up that was like 2012 or 13 ish I think Lou Dawson did an expose and that and i remember trying it on a friends cosmo and yes they were definaly fucked up
I have seen a really good skier really longtime acomplished BC skier complain about his bindings or sft and it was just ice under the springs so I suggest you try clearing your bindings
I helped put up B net for the DH race at the hill one year its been this time of year for like 40 yrs running, I was using a tech setup becuz i thot it would walk better which was entirely WRONG strategy cuz the snow falling and balling was at just the right consistancey for the skis to fall off EVERYTIME I tried to click in without clear the skis
and BTW its free
Toe fittings can deform if you release from locked with the lever closed. You can usually see the bent shape. Otherwise don't worry about it.
I've heard of binding toes getting to the point that they don't hold you in as the springs lose stiffness. I store mine in the closed position for this reason

This is not an icing issue. I can replicate the issue in the garage by putting the same force as an agresive turn. If I use a spare boot same model(I have a few) it does not pop. I can kinda see some deformation of the insert of the boot that pops but it would be hard to catch it before it starts acting up.

at about 3:40 he talks about the fitting having play at the toe, and starting at 7:00 he demonstrates how it was too grabby for toe release. IIRC the problem was something like the Garmont fittings were too deep and not coned enough at the rim, and Scott changed the fittings when they took over the Garmont ski boot biz.
If you have a problem, it's likely the opposite, rim of the fitting bent out a little. I have no idea how common that is, it doesn't seem to happen much from just normal low-impact skiing and walking-on-rocks wear.
If someone really wants to measure tech fitting interior shapes, maybe an approach would be to make a casting of the fitting using something that releases easy and doesn't shrink when hardening (wax? modeling putty?) and cast both the suspect fitting and an undamaged fitting. It would still be a pain to actually measure.

OP seems to have isolated his problem, either the boot works or it doesnt not much point in measuring anything and the fix is to replace the boot SO I would suggest with a boot using real Dynafit fittings

That was one of lou's articals on toefittings, there there might be another where he compares the toe fittings of different brands, I think all of lou's articals are there if you can remember what it is you seen back in the day and find it,
I remember Salomon using a VERY poorly designed in-house shit tech toe part where somebody got injured and it was settled out of court
I have always been impressed that Scarpa can buy Dynafit fittings/ Inttuition liners and still manage to make a good touring boot ... which unfortunatley do not fit me
I tried that boot with a radical ft and a kingpin. It pops out even easier than the trab Vario. Those bindings have been in my garage for years so no ice buildup. I am glad the Vario is ok. I think I will get some raiders to give them a break.
well OK I will agree you have some kind of hardware problem but I think almost impossible for the average person to measure which was your originl question In any case the fix is to replace something either the boot or the binding or both which the HW guy figures out by swapping stuff around
